Cracked Overflow tank

I own a 2001 e39 540i. I have been having a coolant problem. I have replaced the hoses, radiator, thermostat, waterpump, and overflow tank. It seems that I solve the leak and then it will occur again.



Earlier this week, I had a coolant leak. Last night, I had the low coolant light go off. I pulled off the road, checked the coolant level and low and behold, I needed coolant. I topped off with some distilled water. I drive another .5 miles and the light came on again. It was dark, and I couldn't see the coolant leaking out, but I could hear it. I towed it to my local shop.



The overflow tank had a huge crack in it. Any idea why this would happen? Why would the pressure build so much that the overflow tank would crack. This is a bit disturbing.

This happened to me, and it happened more catastrophically than yours did. All my coolant gushed out through a 5" long split in the tank. The plastic just gets weak and sooner or later it cracks. It's not an unusual thing to happen. Lucky for me, it waited till I got home and in the driveway. As soon as I shut the car off, she blew.

It might have just gotten worn and under normal stress a tiny tiny metal imperfection became a crack.

The new overflow tank is only 5 months old. Besides a manufacturing defect, do you guys have any other ideas?
